Printing on acrylic, metal and wood: rigid substrates for signs and awards

When paper is not the material

Plenty of printed work never touches paper. Reception signs, award plaques, machine panels, menu boards, door numbers and equipment labels all start as artwork and end up on something rigid. The printing itself is not the hard part. Choosing the material, and knowing how the ink behaves on it, is.

Three families cover most of this work: acrylic, metal and wood. Each takes ink differently, each fails differently, and each has a price that has more to do with cutting and finishing than with the printing.

Acrylic

Acrylic is the default for interior signage that should look considered. It is available clear, frosted, and in solid colours, in thicknesses from 3mm up to 20mm and beyond.

The interesting decision with clear acrylic is which side you print. Printing on the face puts the ink where it can be scratched. Printing in reverse on the back surface puts the acrylic itself over the ink, so the graphic is protected and gains a noticeable depth. Reverse printing means the artwork has to be mirrored, and any white in the design has to be printed as an actual layer of white ink rather than left as bare material, because bare material is transparent.

That white layer is worth understanding. On any non-white substrate, colours printed directly will take on whatever is underneath. A white underbase laid down first gives the colours something to sit on. It costs more ink and a slower pass, and without it a red on clear acrylic reads as a tinted window rather than red.

Edges matter as much as the print. A saw-cut edge is matt and slightly rough. A flame-polished or diamond-polished edge is glassy and catches light, which is most of the reason acrylic looks expensive when it does. Ask which you are getting, because the difference in appearance is larger than the difference in cost.

Where acrylic struggles

It scratches more easily than glass, it yellows slowly under strong direct sunlight unless it is a UV-stable grade, and it is brittle at the fixing points. Drilled holes need to be oversized so the sheet can expand and contract, since acrylic moves with temperature more than people expect. A panel bolted tight through a snug hole will crack at that hole within a year on a sunny wall.

Metal

Aluminium composite panel, usually sold under trade names, is the workhorse: two thin aluminium skins around a plastic core. It is light, rigid, weatherproof and cheap enough for large exterior signs. Ink sits on a coated surface and holds well outdoors for years with a UV laminate over it.

Solid aluminium and stainless steel are heavier, more expensive, and used where the material itself is the point: building plaques, machine plates, premium awards. Brushed metal printed with a white underbase keeps the grain visible through lighter areas of the graphic, which is a look worth designing for deliberately rather than discovering.

For anything that will be handled, cleaned with solvents or exposed to abrasion, ask about sublimation onto a coated metal instead of surface printing. The image goes into the coating rather than sitting on top, and it survives conditions that would take printed ink off within months. It is limited to coated stock and to colours that sublimation reproduces well, so it is not a universal answer.

Wood

Wood is the least predictable of the three and the most rewarding when it works. Birch ply, MDF and bamboo all print well; open-grained hardwoods absorb ink unevenly, which can be lovely or messy depending on what you wanted.

Two rules save most wood jobs. Seal or prime the surface unless you want the grain to drink the ink, and accept that every sheet differs. Wood is a natural material and two panels from the same batch will not match the way two sheets of acrylic do. For a set of awards where consistency matters, order from one board and expect some variation anyway.

Laser engraving is often the better answer on wood, either alone or combined with print. Engraving cannot fade, and the burnt contrast suits the material. Where a design has fine text and a photographic element, engraving the text and printing the image gives a better result than forcing one process to do both.

What actually drives the price

The printing is rarely the largest line on a rigid substrate quote. These are:

  • Cutting. A rectangle is cheap. A shaped cut needs a router path and a fixture, and that setup is charged whether you order one or fifty
  • Material yield. Sheets come in standard sizes, and an item sized to leave a large offcut wastes material you pay for. Adjusting a sign by 20mm sometimes drops the sheet count
  • Finishing. Polished edges, drilled holes, standoff fixings, mounting rails and packaging all add labour
  • Thickness. Heavier material costs more to buy, cut, and ship, and above a certain point needs different fixings

Because setup dominates, the price per piece falls steeply between one and ten and slowly after that. If you are ordering a single sign, expect the unit cost to look high next to paper work, and expect a second identical sign to add much less than the first.

How the piece gets onto the wall

Fixing is decided at design stage, not at installation, because it changes the file. Four methods cover almost everything.

Standoff fixings. Machined barrels that hold the panel a centimetre or two off the wall, casting a shadow line behind it. This is the look most reception signs are going for. Holes must be drilled during manufacture, positioned symmetrically, and kept far enough in from the edge that the material does not crack. Nothing in the artwork should sit where a barrel will cover it.

Hidden rails or cleats. A batten fixed to the wall and a matching profile bonded to the back of the panel. No visible fixings at all, and the panel lifts off for cleaning. It needs a flat wall and a rigid substrate, so it suits aluminium composite and thicker acrylic rather than thin sheet.

Adhesive pads or tape. Fast and reversible on the right surface, unreliable on textured paint and porous plaster. Good for light panels in temporary positions, poor for anything heavy or permanent.

Through-drilled with screws and caps. The least expensive and the most honest. Visible caps become part of the design, so space them deliberately rather than wherever the wall studs happen to fall.

Tell us the wall material when you order. Plasterboard, concrete and glass each need different anchors, and a sign that arrives with the wrong fixings sits in its box until someone makes a second trip to a hardware shop.

Getting the artwork right

Rigid substrate work needs a little more from the file than a paper job. Supply vector artwork wherever possible, since these pieces are usually viewed close up and any softness is obvious at reading distance. Include a separate layer or clearly marked path for the cut line, and another for any area that needs white ink. Keep drill holes and fixings marked on their own layer too, with dimensions from a datum edge rather than described in a message.

Bleed works differently here. On a routed edge there is no trim variance in the paper sense, but there is a router tolerance, so extend colour a few millimetres past the cut line and keep detail away from it. For reverse-printed acrylic, remember to mirror before you send, or tell us to mirror it and leave the file readable.

We proof rigid work with a printed sample on the actual material for anything above a handful of pieces, because a colour that looks right on paper can shift noticeably on brushed aluminium or through 5mm of acrylic. It is a day added to the schedule and it removes the expensive kind of surprise.
