Shrink wrap, overwrapping and retail-ready packing for media products

The last step that decides how a product arrives

A disc, a book, a boxed set or a bundle of printed material can be beautifully produced and still reach the customer looking second-hand. Scuffed cases, dog-eared inserts, a set that has come apart in transit. The step that prevents most of this is the one nobody thinks about at the design stage: how the finished item is wrapped and presented for sale.

Overwrapping is not glamorous, but it does three jobs at once. It protects the product physically, it shows the buyer that nobody has opened it, and it holds multi-part items together as one sellable unit. Getting it right costs relatively little. Getting it wrong is visible on every single copy.

The main methods

Shrink wrapping

The item is enclosed in a plastic film which is then heated so it contracts tightly around the shape. The result is a close-fitting, sealed package that follows contours reasonably well. It suits irregular shapes and multi-part bundles, and it is the most widely used method for media products.

Overwrapping

A film is folded around the item and sealed, rather than shrunk. The finish is flatter and crisper, with neat folded ends rather than the slight puckering shrink film can leave. It suits rigid rectangular items and tends to look more premium, which is why it is common on higher-value boxed products.

Polybagging

The item goes into a pre-made bag which is then sealed. It is inexpensive and quick, offers protection against dust and moisture, but does not hug the product, so it looks less finished. It works well for items going into further packaging rather than onto a shelf.

Sleeving and banding

A printed band or sleeve wraps around the item, either alone or over a film. It carries branding and pricing without printing on the product itself, and it can be changed for different markets without altering the main packaging.

A useful way to decide is to ask where the item will be seen. Something that sits on a retail shelf facing a customer justifies overwrapping. Something that ships in a carton and is unpacked by a distributor rarely does.

Details that change the result

  • Film thickness. Thin film shrinks fast and cheaply but tears easily and can show heat marks. Thicker film is more forgiving and looks better on heavier items.
  • Seal position. The sealed edge should sit on the back or the bottom, never across the front face. Confirm this rather than assuming.
  • Tear strip. A pull tab makes opening straightforward and prevents customers attacking the package with scissors and scratching the product.
  • Perforated vents. Small vent holes let air escape during shrinking. Without them, trapped air creates a visible bubble.
  • Corners. Sharp box corners can pierce thin film. Either use a heavier film or specify corner protection.
  • Finish of the film. Gloss film adds shine but also reflections that can make printed detail underneath hard to read on a shelf. Matte film reads more calmly.

How wrapping interacts with what is inside

Wrapping is not neutral. It presses on whatever it surrounds, and it seals in whatever conditions were present at the moment of sealing.

Printed inserts and booklets need to be correctly positioned before the film goes on, because once shrunk they cannot be straightened. Multi-disc sets should be checked for movement inside the case, since a disc that shifts in transit scuffs against the tray. Laminated card can develop a slight curl inside sealed film if it was wrapped while still holding moisture from finishing, which is one reason finished work is allowed to settle before packing.

Retail readiness beyond the film

If the product is going into retail, several requirements arrive with it, and they are cheaper to design in than to add later.

A scannable barcode must be positioned where it can be read without unwrapping, printed at adequate size and with sufficient contrast, and not distorted by the film. Test a scan through the actual wrapping rather than on the flat artwork. Price and market-specific information often sits on a separate label or band precisely so the main packaging can stay common across territories.

Where products are displayed hanging, a hang hole or a hanging tab has to be positioned to take the weight without tearing, and the wrapping must not obstruct it. Where they are stacked, the wrapped item needs a flat enough profile to stack without sliding. These are physical requirements that should be tested with a real sample.

Quantity, equipment and who does the wrapping

How a job is wrapped depends heavily on volume, and the sensible answer changes at surprisingly low numbers.

For a few dozen items, hand wrapping with an L-bar sealer and a heat gun is entirely reasonable and gives a decent result with no setup cost. Quality depends on the operator, so expect some variation, and allow time. For a few hundred, a semi-automatic setup becomes worthwhile, producing far more consistent seals and a noticeably tidier finish. Above that, automatic tunnel systems handle the volume and give the uniform look retail buyers expect.

This matters when you are budgeting, because the cost per unit falls steeply as you move up. A run of two hundred wrapped by hand can cost more in labour than a run of two thousand costs on a machine. If your quantity sits awkwardly between two methods, it is worth asking whether a slightly larger run changes the economics enough to justify itself.

There is also a decision about where wrapping happens. Wrapping at the same site as printing and assembly avoids an extra handling step and a second chance for scuffing. Wrapping at a fulfilment centre closer to the customer can make sense when several products are bundled together for different markets. What rarely works well is wrapping early, storing for months and then unwrapping to add something that was forgotten.

The environmental question

Plastic film attracts scrutiny, and increasingly customers and retailers ask about it. There are genuine alternatives worth considering, though each involves a trade-off.

Some films are made from recycled content or from materials accepted in existing recycling streams, which reduces impact without changing the process much. Paper-based banding can replace a full wrap on items that do not need a moisture barrier. Some products can drop the outer wrap entirely and rely on a tamper-evident seal on the case instead, which cuts material substantially while keeping the assurance that the item is unopened.

What rarely works is removing the wrap without replacing its function. If the wrap was holding a multi-part set together, it needs a structural replacement. If it was providing tamper evidence, that has to come from somewhere else. Decide which of the three jobs the wrap was doing and address each one.

Test before committing to a run

  1. Wrap a real sample in the intended film and look at it under retail lighting rather than workshop lighting.
  2. Scan the barcode through the film, with a real scanner, at an angle.
  3. Drop it. A short drop onto a hard floor tells you more about transit survival than any specification.
  4. Open it as a customer would, without tools, and see whether the product gets damaged in the process.
  5. Leave one wrapped for a few weeks and check for curl, condensation or film relaxation.
  6. Stack several and confirm they sit stably and present the front face properly.

How we handle finishing and packing

We treat wrapping as part of the specification rather than an afterthought, because it is the state the customer actually sees. When a job comes in, we ask where it is going: retail shelf, direct mail, distributor, or event handout. That answer determines film choice, seal position, whether a tear strip is worthwhile and whether a printed band adds anything.
