The decision on the label format that is made too late
Most people ordering labels for the first time consider the artwork, material, and size. However, when the delivery arrives, it can be on rolls or sheets, which may require specific handling. For instance, the applicator might need the rolls wound in a different direction, or someone might have to peel thousands of labels by hand.
The choice between a roll or a sheet does not pertain to packaging details. Instead, it influences how labels are applied, the speed of the application process, and the associated labor costs.
Sheets or rolls
Sheet labels
Labels are printed multiple per A4 or SRA3 sheet, die-cut, and supplied flat. They are inexpensive at low quantities because they do not require roll finishing, and they are easy to store and distribute.
They are ideal for small runs, office use, or any application by hand in low volumes. Additionally, they are suitable for situations where several different label designs are needed in small numbers. However, their main limitation is speed: peeling labels by hand takes roughly as long as it sounds, and beyond a few hundred units, it becomes the most expensive part of the job.
Roll labels
Labels are printed and die-cut in a continuous strip on a liner, which is then wound onto a core. These labels are essential for any machine application and are also much faster even for hand application. This is because a roll can be easily pulled from a dispenser, one label at a time.
Roll finishing incurs a setup cost, making rolls more expensive than sheets at very low quantities. However, above a few hundred labels, the cost advantage shifts to rolls, and by a few thousand labels, the price difference is significant.
The rule of thumb is that if labels are applied by machine, using rolls is the only viable option. If the labels are applied by hand and there are more than a few hundred, rolls will still save you time and money.
The roll specifications you need to get right
This is where orders go wrong, and none of it is guesswork. If you have an applicator, the machine's manual clearly outlines everything.
Core diameter
The cardboard tube that the roll is wound on is typically 25 mm, 40 mm, or 76 mm. The applicator includes a spindle that is sized for a specific core. A roll placed on the wrong core will not fit, and there is no workaround available on the day.
Maximum roll diameter
How large the finished roll can be before it interferes with the machine. This determines how many labels fit on each roll, which in turn affects how often someone has to change rolls during a production run. If the maximum size is small, you will end up with more rolls that have fewer labels each.
Labels per roll
It's important to specify rather than leave it open, as it affects handling. A run split across many small rolls results in many changeovers. Request the largest count your diameter limit allows.
Unwind direction
The unwind direction describes how the label faces as it comes off the roll. This is conventionally numbered one to eight, covering four rotations for labels wound outside and the same four for labels wound inside.
Getting this wrong can cause the labels to come off upside down or back to front relative to the applicator head. Although the labels themselves are printed perfectly, they become completely unusable. To avoid this issue, take the number from the machine manual and include it on the order.
Gap and spacing
The distance between labels on the liner must be consistent and within the machine's range. Applicators use a sensor to detect the gap. If the gap is too small, the sensor cannot detect it.
Shape, die-cutting, and practical limitations
Custom shapes are possible, but there are a few constraints to consider before finalizing the design.
- Corner radius: sharp corners lift. A small radius on a rectangular label makes a real difference to how long it stays put, especially on anything handled or chilled.
- Tooling: a standard shape uses an existing die at no extra cost. A custom shape needs a new die, which is a one-off charge worth confirming upfront.
- Intricate outlines: fine points and deep notches are hard to weed and slow to apply, and they tear.
- Curved surfaces: a label wider than about a third of the container's circumference will wrinkle. Tall narrow labels sit better on small bottles.
- Bleed on die-cut shapes: the cut moves slightly, so background colour must run past the cut line or you get a white sliver on one edge.

If every label is different
Serial numbers, barcodes, batch codes and sequential numbering are handled by variable data printing, which works on rolls without slowing the run. That opens up asset tags, warranty labels and traceability work. The process is covered under business printing.
Application: the often-overlooked part of the budget
Regardless of the format, the application process involves real work. Here are a few things that can help make it go smoother:
- Surfaces must be clean, dry, and at room temperature. Adhesive applied to a cold or damp surface will not bond properly and may lift later.
- Most adhesives take several hours to reach full strength, rather than setting instantly. Do not stack or handle the bonded items heavily right after application.
- A hand dispenser costs very little and roughly halves the time it takes to apply hand sanitizer from a roll.
- For anything more than a few thousand units, the cost of a semi-automatic applicator generally outweighs the cost of labor. The mathematics typically favors the machine sooner than expected.
- Order spares. On a first run, waste in the application process is typically a few percent. Running short mid-batch can stop everything.

For rolls, specify core diameter, maximum roll diameter, labels per roll, unwind direction and gap, all taken from the applicator manual. Use a corner radius, allow bleed past the die line, and keep labels narrow on curved containers.
Among these options, the unwind direction is the one that produces a perfect print that you cannot use. Check it before you order, not after.
